Empower your kids to feel like true heroes this Halloween with this fun, budget-friendly superhero costume. Drawing from years of hands-on crafting experience, this project requires minimal sewing and repurposes an old t-shirt for an authentic, professional-looking result without breaking the bank.

Cut your cape fabric into a large rectangle, saving leftovers for the mask and armband. Recommended sizes by age: 12 months to 2T = 36" x 16"; 3T to 5T = 36" x 20"; 6 to 8 years = 36" x 24"; 8 to 10 years = 36" x 27".
For the cape, opt for liquid metal fabric, available in the costume section of quality fabric stores. It resists fraying, eliminating the need for hems or complex finishes. Alternatives like flannel, fleece, or knit work well too, offering durability even if they lack that signature airy shimmer.

Along the longest top edge of the cape, sew a loose basting stitch—a long straight stitch without backstitching the ends. Gently pull the bobbin threads from both sides to gather the fabric evenly until it meets in the center.

Cut 1-1/2" ribbon to double the length of the gathered cape edge, plus 1 extra inch.

Cut two 1" pieces of Velcro (hook-and-loop tape), separating the rough hook sides from the smooth loop sides. Position the hook pieces on the right side of the ribbon, 1 inch from each end. Sew each in place through one layer with a straight stitch, stitching a square around them for security.

Fold the ribbon right sides together and sew along the three outer edges, leaving the bottom long edge open. Turn right side out.

With the ribbon strap's Velcro hooks in place and bottom open, affix the loop pieces to the shirt's top shoulders. Sew securely.

Slide the ribbon's open end (Velcro hooks facing up) over the gathered cape top, wrong side of fabric up. Pin and sew the gathered edge inside the ribbon's bottom.

Enhance the shirt front with a felt shape (fleece or knit also works). Hand-stitch it on for a clean finish.
Skip sewing altogether with fabric glue for quick application.

Print the downloadable mask template. Cut out the shape and eye holes. Apply Coats & Clark Phoomph fabric stiffener per package instructions to both sides of liquid metal fabric.

Trace the mask onto the stiffened fabric and cut. For the strap, cut 15" bungee cord and knot ends through side holes.

Print the armband template and cut from stiffened fabric. Decorate with felt shapes, sewing them on as desired.

Sew a 3" Velcro piece: hooks on one right-side end, loops on the opposite wrong-side end.

Attach the cape, slip on the mask, adjust the armband. Your little hero is ready to save the day!
